On the tenth morning, it sounded like someone had dropped a fistful of marbles into the engine, and the noise stopped after four seconds, and he told himself it was nothing.
It wasn’t nothing. It was cam phaser rattle, and the repair quote was $2,900.
The 3.5 EcoBoost is a genuinely excellent engine that Ford spent fifteen years getting wrong in different ways. Every generation fixed the previous generation’s headline problem and introduced a fresh one. That is why which year you buy matters more than almost any other decision, and why a 2016 and a 2018 that look identical in a parking lot can be separated by three thousand dollars of deferred repair.
Below is the year-by-year breakdown, what each failure actually sounds and feels like, what the repair costs are, and what your options are when a dealer cannot fix the thing after three visits.
The engine ran in three distinct generations. Each one has a different personality and a different failure mode.

Ford put the 3.5 EcoBoost into the F-150 in 2011 and asked truck buyers to accept a twin-turbo V6 in place of a V8. The engine delivered on power and fuel economy. The supporting hardware took a few years to catch up.
These two model years carry the highest concentration of defects, and one of them produces a symptom that feels genuinely alarming from the driver’s seat.
Intercooler condensation.
The charge air cooler on these trucks worked too well. In humid weather, it chilled the intake air below its dew point, and water pooled inside the intercooler housing. You would merge onto a highway, put your foot down, and the engine would inhale that water and stumble hard. Owners described it as hitting a wall at 60 mph. Severe cases dropped the truck into reduced power mode.
Ford addressed it in TSB 12-6-4 and later TSB 13-8-1 by moving the air deflector from the top of the intercooler to the bottom and reprogramming the PCM. Owners went further and drilled a small drain hole at the base of the cooler, which is the weep hole fix you will see referenced in forums. It works; it creates a small boost leak, and Ford has never endorsed it.
Timing chain stretch.
The first-generation engine used a single long primary chain. Each link wears a fraction; the wear compounds across the length of the chain, and eventually the camshafts fall out of sync with the crankshaft. The Automotive Engine Rebuilders Association documents this as the common cause of code P0016 on these engines, and confirms that replacing the primary chain is the only real repair.
You hear it as a rattle in the first few seconds after a cold start. Ignore it long enough, and the chain can skip a tooth, at which point the pistons meet the valves and the repair stops being a repair and becomes an engine.
Turbo coolant fittings and exhaust manifold studs.
The original Jiffy-Tite coolant fittings at the turbos degrade and seep, usually showing up somewhere past 100,000 miles. At the same time, the exhaust manifolds warp under repeated heat cycling and snap their rear studs. The cylinder head is drilled and tapped for eleven studs per bank. The factory manifold only uses eight. That shortfall is why the rear studs carry more load than they should and why techs who go in for a coolant fitting frequently come back out having broken a manifold stud on the way.
The vacuum pump is the other common oil leak on these engines. None of these are catastrophic on their own. Together they are the reason a cheap Gen 1 truck stops being cheap.
Ford revised the engine for 2013 with larger turbochargers, an electronic blow-off valve, and an updated fuel injection system, and revised the timing components. The intercooler problem largely disappears here. Timing chain wear does not, particularly on trucks that towed heavy or went long between oil changes.
The PCV valve cover adaptor on 2013 to 2015 trucks causes blue or white smoke after long idles. Ford issued a redesigned part, and the repair is straightforward. Treat it as a nuisance rather than a reason to walk.
On these years, the maintenance file matters more than the model year. An oil-starved 2014 is a worse buy than a well-kept 2011.
By this point, Ford had worked through the intercooler design, the timing components, and the turbo hardware, and the aluminum-body F-150 arrived for 2015. These two years attract the fewest systemic complaints of any first-generation engine.
One caveat that almost nobody publishes. Ford’s ticking-noise bulletin for this platform covers F-150s built on or before May 29, 2015, which means an early-build 2015 truck can still carry the older hardware. Model year and build date are not the same thing. The build date is on the door jamb sticker. Check it before you assume a 2015 is a late 2015.
Ford rebuilt the engine for 2017 and kept almost nothing but the bore and stroke. Port injection joined direct injection, which ended the carbon buildup problem. The single long timing chain became two shorter chains, one per bank, which ended the chain stretch problem. Both fixes worked.
Then the cam phasers started rattling.
A cam phaser adjusts valve timing using oil pressure. It parks at a base position when you shut the engine off and holds there with a small locking pin until oil pressure builds on the next start. On these engines, the pin does not hold reliably. The phaser hunts for its engagement point for a few seconds every cold start, and that hunting is the noise.
Owners describe it as marbles in a coffee can, or a diesel idling in the driveway. It lasts two to five seconds after the engine sits six hours or more, and it is worst on 2018 trucks.
What Ford did about it, in order:
None of these was a safety recall. Ford’s owner letter described the condition as a noise that does not damage the engine, and several owners had extended warranty claims denied on the strength of that language.
Owners tell a different story. One reported a dealer finding the camshaft out of time, replacing camshafts, phasers, chain and guides for $4,200, and being told another week of driving would have finished the engine. Another had phasers replaced under 21N03 and watched them start rattling again at 55,000 miles. A third was told by the dealer that phasers typically fail again within 40,000 to 50,000 miles.

Ford revised the phaser hardware for the end of the run. The 2020 trucks carry the full second-generation improvements without the phaser reputation, and complaint volume drops off sharply. If you want a Gen 2 engine, buy this one.
The design problems are gone. The assembly problems are not, and this is where most published guides stop paying attention.
Ford has issued a series of safety recalls on recent 3.5 EcoBoost trucks. Recall 24S70 and the expanded 25S30 cover misaligned engine cup plugs that can cause a rapid oil leak, engine stall, and underhood fire. Recall 25S55 covers connecting rods and rod bearings that can fail internally and stall the engine while driving. Recall 25S63 addresses a coolant hose chafing the engine wiring harness. Recall 25S37 replaces brake master cylinders on 2017 to 2018 F-150, Expedition and Navigator models.
A recall is good news in the sense that the repair is free. It is bad news in the sense that the part failed. Run the VIN through the NHTSA recall database before you buy any Gen 3 truck, and again after you buy it. If Ford has replaced your engine long block under one of these campaigns and the truck still has problems, that history strengthens a warranty claim rather than closing it.
One note on the PowerBoost hybrid, which shares this engine. The gas side is the same Gen 2 architecture. The complaints cluster around the hybrid system, the 10-speed transmission, and the electronics rather than the V6 itself. On mileage, these engines regularly reach 200,000 to 250,000 miles with disciplined maintenance, and owners report examples past 300,000. Turbochargers tend to be the first major component to go, often somewhere between 150,000 and 200,000 miles. High mileage with a thick service file beats low mileage with none.
Most articles about this engine stop at the repair estimate. If the truck is under warranty and the dealer keeps failing to fix it, the estimate is not the end of the story.
Lemon law protections generally turn on two things. Either the manufacturer has made a reasonable number of attempts at the same defect and failed, or the vehicle has been out of service for repairs for an extended cumulative period. In Rodriguez v. FCA US, LLC (2024) 17 Cal.5th 189, decided October 31, 2024, the California Supreme Court held that a used vehicle sold with some balance remaining on the original factory warranty is not a new motor vehicle under the Song-Beverly Consumer Warranty Act. The refund-or-replace remedy does not attach automatically just because factory coverage is still running.
That decision narrowed one route. It did not close the door. Other paths remain open depending on the facts, including the federal Magnuson-Moss Warranty Act, which reaches written warranties and service contracts on used vehicles and shifts attorney fees to the manufacturer when the consumer prevails.
